Design

115 Metres of Capping Beam Across Three Zones

The Epitaph site on State Highway 6 had presented a persistent threat to a coastal segment of the highway for several decades — poorly bedded sandstone above a coastal alpine corridor exposed to adverse weather and high wind loading from the Tasman Sea. The site presented complex staging requirements and a remote location demanding a permanent structural solution rather than ongoing maintenance.

GSI designed a 115 m reinforced concrete capping beam installed under the seaward lane, supported by 280 micropiles arranged across three zones to match the variable ground conditions. The solution incorporated a dewatering system and real-time monitoring to manage ground behaviour during construction, along with a temporary rockfall barrier to protect the highway during the works. GSI delivered the Epitaph project as a fully integrated design-build contract — the same team that engineered the solution built it, removing the coordination delays typical of separate design and construction contracts.

Build

Two Teams, Running in Parallel

Two GSI teams worked in parallel throughout the construction programme — one carrying out the micropile drilling while the other followed behind with civil and structural works for the capping beam. The team adapted build methods continuously to overcome the site's spatial and geological challenges, including the poorly bedded sandstone and constrained working widths on the coastal highway.

The construction sequence was carefully staged to maintain traffic flow on State Highway 6 throughout the works. Real-time monitoring was maintained continuously, with established trigger points to detect any ground movement during micropile installation and capping beam construction.

Deliver

Additional Stability for a Critical Coastal Route

The completed capping beam and micropile system provides additional long-term stability to this critical segment of State Highway 6, resolving a threat that had persisted for several decades. The engineered design, real-time monitoring, and flexible construction sequencing delivered a permanent solution without prolonged highway disruption.
